I have a friend who pulled the power cable on his WL-520GU which us running Tomato 1.23 stock firmware, and it messed up the flash. It turned on with a blinking power light which means bad flash. He had to reload Tomato using tftp.

Is there a reason why pulling the power cable on a running router would cause Tomato to need to be reflashed?

Power surge maybe or was he trying to store any settings on there at the time?

He did say that the wireless was being heavily used when he pulled the plug.

Someone else may have been messing with his router over wifi. WPA2 security is always recommended.

is AES more secure than TKIP for WPA2?

Yes, AES is preferred and is typically a lower CPU load on devices encrypting and decrypting the algorithm.
